Rockwell Automation is taking automated, image-based quality inspection in manufacturing to the next level by integrating its cloud-native Plex Quality Management System (QMS) with FactoryTalk Analytics VisionAI. This innovative solution brings AI-powered quality control and traceability to production environments.

👁️‍🗨️ Image-Based Anomaly Detection and Quality Workflows​

Thanks to Plex QMS's API-first design, a direct connection is established with FactoryTalk Analytics VisionAI. This allows machine learning workflows to be integrated into both legacy and new camera infrastructures. Automated vision systems can detect manufacturing defects and surface anomalies during production cycles.

Inspection results are directly recorded in the Plex platform, creating product serialization, full traceability, and historical inspection records. This eliminates the accuracy and record-keeping limitations historically faced by manual visual inspection processes.

🗣️ Natural Language Agents and Automated Workflows​

The Plex suite also includes AI capabilities across front-line operations and operational reporting. In the Digital Work Instructions module of Plex Connected Worker, a generative agent converts Computer-Aided Design (CAD) files and technical document assets into step-by-step instructions for the front-line workforce.

Additionally, an embedded AI agent in the Plex Reporting and Analytics engine provides pre-configured dashboards. System operators can interact with these reporting tools using natural language commands to evaluate operational data, analyze risks, and process real-time decision metrics directly within the application interface.

⚙️ Technical Details​

The integration between Plex QMS and FactoryTalk Analytics VisionAI uses RESTful APIs and secure Webhooks to transfer real-time visual inspection payloads, metadata, and Pass/Fail telemetry directly to the cloud Quality Management System. FactoryTalk Analytics VisionAI employs deep learning object detection models and computer vision algorithms running on edge computing hardware or local IPCs (Industrial PCs). This ensures low-latency frame processing at the point of capture on high-speed assembly lines.

The software interfaces with standard industrial imaging protocols, including GigE Vision, USB3 Vision, and RTSP (Real-Time Streaming Protocol) video streams. When error thresholds are triggered, the system generates serialized event logs in the Quality Management System database, updates statistical process control (SPC) charts, initiates non-conformance reports (NCRs), and flags genealogy records without manual operator intervention. Computer-Aided Design (CAD) parsing in the generative agent automates the creation of visual assembly instructions by extracting vector coordinates and assembly hierarchies using neutral file geometry exchange formats (such as STEP or IGES).
