🌟 Apiro HD from igus: Hybrid Gearbox for Heavy-Duty Environments

igus has launched Apiro HD, a hybrid gearbox that combines a tribopolymer worm gear with a die-cast zinc housing, aiming to eliminate impact sensitivity in industrial automation systems. This innovative product is designed to provide lubrication-free operation and high mechanical stability, especially in format change applications within the food and beverage sector.

💥 Solution to Impact Sensitivity in Polymer Drive Systems

In material handling and format change applications, traditional metal gearboxes often present large, heavy structures that require continuous lubrication. While transitioning to high-performance plastic worm gears reduces component weight and maintenance costs, engineering teams have been hesitant to use all-polymer solutions in environments where physical impacts from transported goods or mechanical stress could fracture the housing.

Apiro HD uses a modular hybrid architecture to bridge this gap between metal and plastic components. The internal worm gear is manufactured from self-lubricating tribopolymers, eliminating the need for grease or oil. The outer housing is made from a zinc-based die-cast alloy, protecting the internal polymer mechanisms from external impacts.

💪 Load Capacity and Manufacturing Tolerances

The integration of the rigid zinc alloy housing significantly increases the overall load capacity of the gear unit. Apiro HD supports static loads up to 70 kilograms and dynamic loads up to 25 kilograms. Despite the metal housing, the internal plastic worm gear operates completely dry at a 4:1 ratio, eliminating the need for continuous maintenance.

Giulio Ferrante, Country Manager for igus Italy, stated that the die-cast zinc housing was specifically developed due to concerns from system designers that pure polymer gears could be damaged by impacts in highly demanding applications.

Furthermore, using zinc for the housing offers specific manufacturing advantages over aluminum or steel. Zinc-based alloys have a lower melting point, reducing the energy required during the casting process and allowing for extremely precise, dimensionally accurate production with minimal post-processing. The resulting material maintains high mechanical strength and inherent corrosion resistance, making it suitable for the typical washdown environments of the food and beverage industry.

🔍 Technical Details and Competitive Analysis

In the power transmission and motion control sector, standard compact worm gearboxes for food and beverage applications are typically manufactured entirely from stainless steel or aluminum, with bronze and steel internal gears (e.g., offered by manufacturers like SEW-Eurodrive and Bonfiglioli). These traditional units require food-grade (H1) lubricants and routine maintenance to prevent gear wear and thermal degradation. In contrast, pure acetal or nylon gearboxes eliminate the lubrication requirement but have significantly lower torque ratings and are susceptible to brittle fracture under shock loads.

Apiro HD's zinc-polymer hybrid approach directly competes with lightweight aluminum gearboxes, matching their external impact resistance. However, by retaining the self-lubricating tribopolymer internal gear, the hybrid unit eliminates the need for oil seals and H1 grease. This removes the risk of lubricant leakage onto packaging lines – a critical compliance metric in food-safe industrial automation – and significantly reduces life-cycle maintenance costs compared to equivalent all-metal gearboxes.

Smarter motion control means balancing durability with low maintenance. igus’ Apiro HD hybrid gearbox combines impact-resistant housing with lubrication-free gearing for demanding automation environments.
