Say Goodbye to Wiring Woes for Machine Builders

Modern machines are being equipped with an increasing number of sensors and components every day. This makes the wiring process for machine builders progressively more complex and time-consuming. Traditional point-to-point wiring methods create significant bottlenecks in both the design and implementation phases. Mark Richards, Sales Manager at Beckhoff Automation UK & Ireland, offers innovative solutions to overcome these challenges.

Wiring Time: A Cost Beyond What Meets the Eye

When the cost of wiring comes to mind, people usually think of a technician connecting cables in a control cabinet. However, this is just the tip of the iceberg. In reality, the process is much longer:

    • Design Phase: Every connection needs to be meticulously planned.
    • Panel Production: Identifying, building, and equipping the control panel takes time.
    • Testing and Debugging: Testing every connection after wiring and resolving any errors found is often the longest phase.

According to Mordor Intelligence, the global industrial sensor market is projected to grow from $27.46 billion in 2025 to $42.88 billion in 2030. This growth will create an unsustainable burden with traditional wiring methods.

Is a Control Panel Necessary? Time to Rethink!

The most direct way to solve the wiring problem is to reduce the amount of traditional wiring a machine requires. Beckhoff offers two main approaches in this regard:

    • EtherCAT and Distributed I/O: Instead of running a separate cable from each sensor or actuator to a central controller, EtherCAT enables communication with many devices sequentially via a single network cable. Distributed I/O, on the other hand, moves I/O points to where the sensors and actuators are located, significantly reducing wiring distance and complexity.
    • Panel-Free Automation Platforms (MX-System): Beckhoff's panel-free automation platforms, such as the MX-System, eliminate the traditional steel enclosure. Instead, modular, IP67-rated function modules are used, mounted directly onto the machine structure. Since power supply, control, and I/O elements are integrated into standardized, pre-designed modules, panel design, assembly, and internal wiring tasks are greatly reduced. Plug-and-play connectors and pre-assembled cables offer connections that simply snap into place, replacing manual termination.

These innovative approaches allow machine builders to eliminate hundreds of hours of manual panel wiring, cable crimping, labeling, and point-to-point continuity testing. The result is faster production, fewer errors, and lower costs.
