Currently, these actuators account for approximately half of the production cost of a humanoid robot. As traditional manufacturing methods are expensive and time-consuming, Schaeffler has rolled up its sleeves to overcome this bottleneck.

    Schaeffler's newly developed forming process creates high-precision gear geometries using high pressing forces instead of removing material. This technological shift reduces the production time of key components from minutes to seconds! It provides over a 25% reduction in total production costs and over a 75% reduction in material consumption. Moreover, these new gears offer comparable torque, efficiency, and dimensional accuracy to those produced with traditional methods.

    🗓️ Production Schedule and Industrial Integration​


    Extensive validation tests for the formed harmonic reducers have been completed, and mass production is planned to begin in 2027. Initial production will start in Germany and then expand to other regions. Schaeffler has proven its expertise in this field by producing over two million formed harmonic reducers for the automotive sector in the last decade. David Kehr, President of Humanoid Robotics at Schaeffler, states that the company develops key components using humanoid robots within its own global value chain, leveraging direct operational data and years of mass production experience.

    In the robot joint actuator market, harmonic reducers (often known as harmonic drives) are standard for humanoid upper body and collaborative robot arms due to their near-zero backlash (typically below 1 arc minute) and high reduction ratios ranging from 50:1 to 160:1. Established suppliers like Harmonic Drive and Leaderdrive traditionally produce flexible and rigid spline components with specialized CNC machining. While machining provides high positioning accuracy, it requires significant material removal and longer cycle times. By transitioning to a high-pressure forming process, Schaeffler directly addresses the material waste and cycle time limitations of traditional machining. This approach, with measurable advantages such as 75% less material usage and cycle times reduced from minutes to seconds per component, positions the technology for high-volume industrial scaling against traditionally machined alternatives.
